Forklift Safety Data Finds No Single Forklift Safety System Protects Every Pedestrian
NEW YORK, 20 October 2026. An independent comparison of cameras, AI pedestrian detection, tag-based proximity sensing and automatic collision avoidance sets out what each technology sees, what it misses and what it costs per truck.Forklift Safety Data, the publisher behind forkliftsafetydata.com, has published an independent comparison of the four main families of forklift safety system, concluding that no single technology protects every person on a warehouse floor. The comparison is written for warehouse managers, safety officers and fleet buyers who are being asked to choose between products that are marketed in near-identical language but behave very differently once installed.
The need is clear in the injury data. Across the 21 states the site tracks, employers filed 435 severe injury reports involving a forklift with the US Occupational Safety and Health Administration (OSHA) in 2024, including 83 amputations and 379 in-patient hospitalisations. The incident narratives behind those reports return again and again to the same mechanisms: pedestrians struck in shared aisles and workers caught between a truck and a fixed structure. These are precisely the events that safety technology is sold to prevent.
The comparison sorts the market by what a system does rather than by brand. Camera systems restore the operator's view of fork tips, reversing paths and load-obstructed travel but detect nothing on their own; the site estimates them at $300 to $2,500 per truck. Camera-based pedestrian detection uses an onboard processor to recognise any person in view, with nothing for the pedestrian to wear, and estimates run from $3,000 to $8,000 per truck. Tag-based proximity detection, most often using ultra-wideband (UWB) radio, measures the distance between the truck and a wearable tag to roughly 10 centimetres and works through racking and round blind corners, at an estimated $2,000 to $6,000 per truck plus tags. Active collision avoidance goes further than a warning and slows or stops the truck automatically, typically from $5,000 per truck, with full platforms priced per site.
Each family has a blind spot that the next one covers. A camera cannot warn about a person it cannot see, so a worker stepping out from behind racking is detected only once visible. A tag system ranges to tags, not people, so a visitor, delivery driver or contractor without a tag is invisible to it. A warning of either kind depends on an operator who is paying attention, and the site's guidance on alarm fatigue sets out how operators learn to ignore systems that alert too often. The comparison therefore recommends a layered approach matched to each site's own exposure, rather than the purchase of one technology for every truck.
The market is moving the same way. A growing number of suppliers now combine an AI camera with a UWB tag layer on the same truck, so that the camera covers anyone without a tag and the tags cover people the camera cannot see. Trio Mobil, for example, describes its Trio Safe AI system as forklift-mounted AI cameras combined with UWB proximity sensing, with zone-based speed control and automatic slowdown through compatible forklift integrations. Other suppliers covered by the site, including Blaxtair, ELOKON, HIT-NOT, SensorZone and Wipelot, take different approaches, from camera-only person classification to magnetic-field sensing and zone-based speed control. The site's forklift safety system vendors guide maps each supplier to a family using its own published product descriptions, each dated.
"Most buyers start with a brochure and work backwards to the problem," said the Forklift Safety Data Team. "The right order is the other way round. Work out where people and trucks actually meet on your site, then ask what each system can see there, what it misses and what it does about it."
The comparison also gives buyers a short set of questions to put to any supplier: whether the system detects, warns or intervenes; how far and at what angle it detects on the buyer's own truck type, measured in the buyer's own building; its false-alarm rate in narrow aisles; whether it can trigger speed reduction on the buyer's fleet models; and what it logs for near-miss review. It advises a pilot on the highest-exposure route before any fleet-wide rollout, with the false-alarm ratio treated as a deciding measure.
The side-by-side comparison of forklift safety systems shows all four families on one page, covering what each detects, how it intervenes, what the pedestrian has to wear, what infrastructure it needs and the estimated cost band. A free browser-based Risk Scorer lets a site rank its own exposure before speaking to any supplier, with the score worked out on the reader's device rather than sent anywhere. The comparison sits alongside 270 guides, 205 dated articles, profiles of 13 suppliers and state-by-state OSHA severe injury data. Cost bands are estimates and vary with fleet size, truck model and installation scope, and nothing on the site is legal advice.
